How Is Structural Steel Made​? The 7-Step Process


#1: Melting & Refining


How structural steel is made is a lengthy process to ensure the strength, durability, and integrity of the product.


Structural steel is manufactured from essential ingredients such as iron ore, coal, and limestone. These materials are combined in an extremely hot furnace, with temperatures reaching above 2700°F.


Inside the furnace, chemical reactions remove oxygen from the iron ore, leaving behind a material called molten pig iron. The pig iron contains a high level of carbon, but is too brittle for structural use at this time.


The pig iron is further refined to reduce the carbon content and remove additional impurities like phosphorus and sulfur. The refinement process can be accomplished in two types of furnaces:


  • Basic Oxygen Furnace (BOF)

    • Oxygen is blown into molten pig iron, oxidizing the excess carbon content and impurities.

  • Electric Arc Furnace (EAF)

    • This method is more modern and sustainable.

    • Scrap steel is melted and impurities are removed by using powerful electric arcs, which is helpful in reducing emissions, along with being ideal for recycling.


#2: Casting


Once the steel is refined, the hot, molten product can be poured into custom molds — a process called casting.


After the molten steel is cooled in the molds, it becomes solid, taking the shape of the mold. When it is completely cooled, the mold is then removed.


Finally, the casting is cleaned, finished, and inspected to be sure it meets the specified structural requirements and appearance.


#3: Rolling & Shaping


Following the casting process, steel shapes are reheated at high temperatures and passed through immense rolling mills. The mills apply a tremendous amount of force to the steel, continually pressing and elongating the piece. This process refines the structure of the metal and improves the mechanical properties.


Skilled technicians monitor the precision rollers and work with computerized controls to dictate the rolling and shaping process to meet pinpoint dimensions and strength standards.


#4: Fabrication


Metal fabrication refers to the technique of creating metal objects by processing metals.


Depending on the desired final product, metal fabrication can include one step or several. Fabricated metal has undergone processes like bending, machining, stamping, welding, forging, or forming to create a new material or product.


Following fabrication, skilled welders then permanently join the individual pieces together with a variety of techniques, such as arc welding or gas metal arc welding (GMAW). High-quality welding is vital to ensure the structural integrity of the piece.



#5: Surface Treatment


Depending on where the structural steel is utilized, it may be prone to corrosion.


To prevent corrosion, the steel may have a surface treatment applied, such as:


  • Painting:

    • Enhances protection

    • May be used for appearance or aesthetic purposes

  • Galvanizing:

    • Coats the steel with a layer of zinc

    • Protects against rust and corrosion

  • Powder coating:

    • A dry process of coating and sealing structural steel together as an alternative to paint.
